Somewhere in Holland a couple of years ago. It might look from the speedo that I’m doing 70mph at 3000rpm, pretty reasonable gearing. However, because of the combination of an E21 five-Speed ‘box and a 4.11:1 diff ratio from a 1602, the speedo is a bit optimistic. It was designed to line-up with two holes in the bulkhead that already existed and small enough so that, whatever filter and trumpet set up I go for, it won’t clash. As I’d completely got rid of the fuel filler hole and cut the top off the original fuel tank (as you can see in the bottom right of the boot), I needed a bespoke fuel tank. @a.h_fabrications made this aluminium tank to my specifications, including somewhere to mount the fuel pump and regulator. Did away with the complicated ‘box mounted linkage for one of @akgmotorsport’s tunnel mounted linkage. My super-stuff polyurethane engine and transmission mounts mean that I there’s very little movement from the drivetrain and I can get away with this. I chose to use a MegaJolt engine management system for the 02. There are lots of other, very expensive and much fancier systems available, but because all I wanted to control was the ignition timing (and not fuel injection too) this simple, affordable and robust system seemed perfect. Plus, lots of ‘02s run it so there was plenty of info I could use to get mine up and running. I did have a nightmare to begin with, trying to get it started. That all stemmed from a faulty cheap trigger wheel sensor that came with the kit. It now has a quality sensor on it and it works fine. Trying to slide it up into then engine bay from underneath without scratching the paint was, and you won’t believe it, much easier than than I had feared. Look how cool that exhaust manifold is! Custom built by @retropowercars and coated by @zircotec. The engine, built by Thunder Engineering because I wanted to make the most of all the parts going into it, also includes ARP hardware, custom forged aluminium pistons, a baffled sump, a plate clutch, a 304-degree Schrick cam and an inlet manifold to suite two twin-choke 45mm carbs. The made a massive difference to how robust and aggressive the car’s chassis felt, but with the old springs and dampers there was a little too much understeer for me, no matter how stiff I tried to set the rear bar. The complicated routes were needed to be made so I could remove the brake booster, but still retain the dual circuit brake setup. As soon as the project began, I started collecting parts for the final car. Firstly, these 13”X7” forged split-rim wheels by @imagewheelsofficial. Not only made to my specified width, offset and PCD, but because the original design of for lighter Caterham-style cars, the spokes on mine are a bit more substantial. Once the dry build, if you can call it that, the 2002 shell was then sent to @faircharm_restorations, where the process of turning it blue started. Before being blasted, so as little damage was done to the metal as possible, the exterior was chemically stripped. When it was decided that it’d go back to bare metal and change the colour of the 2002, it was completely stripped; every part removed and all the sound deadening scraped off. The only ‘dry build’ I did was fit the cage (and weld in the reinforcing plates), add a fillet from the chassis legs to the bulkhead, mount the oil cooler and make sure the new body panels fitted.* The steel wing and fibreglass bonnet and boot fitted fine, but I went with all steel panels (including a pair of brand new doors) in the end for better finish and longevity. * I really wish I’d done a more through dry build now. Drilling holes in freshly painted bodywork is excruciating. I’ve re-primed and painted every hole by hand, so there’s no bare metal exposed, but I’d have much rather have drilled holes through paint that was going to be removed anyway. Where better to start than when I first re-shelled the ‘02. This was the first 1602 I bought, but I rebuilt a 2-litre engine on twin 40 Delortos (otherwise pretty standard) for it and refreshed the suspension with new bushes, @bilsteinuk dampers and lowering springs.
